Is it an issue when one (1) threaded rod/bolt is longer than the others when on a flange?

Yes, having threaded rods of inconsistent lengths on a single flange is a mechanical integrity concern. While it may seem like a minor aesthetic issue, it directly impacts the ability to achieve a secure, uniform pressure boundary.

Why Inconsistent THREADED Rod/Bolt Lengths are a Problem
  • Uniform Load Distribution: The primary function of a flanged joint is to compress the gasket evenly across the entire face. Using rods of different lengths often leads to mechanics using different nut/washer configurations or failing to ensure all studs are fully and properly engaged. If one rod is significantly longer, it may not be perceived as needing the same torque or may be harder to measure against, leading to uneven tightening and potential flange “cocking.”
  • Engagement Requirements: Per codes like ASME B31.3, fasteners must be properly engaged. The industry standard is that the bolt should extend through the nut by at least one (1) or two (2) threads. NOTE: I still use the old practice of “three (3) threads showing”. If one rod is shorter than the others, it may have insufficient thread engagement, which reduces the load-bearing capacity of that specific fastener. Conversely, if one is significantly longer, it may interfere with clearance for other piping components, nearby equipment, or maintenance tools.
  • Maintenance and Inspection Errors: In a formal mechanical integrity program, standardizing bolt length is critical for visual inspections. Inspectors rely on seeing a uniform “stick-out” to verify that all studs were installed correctly. Inconsistent lengths make it impossible to perform a reliable visual check to ensure every bolt is equally tensioned and fully engaged.
  • Corrosion and Future Maintenance: Rods that are excessively long have more exposed thread surface, which is prone to thread damage or corrosion. If you need to break the flange in the future, damaged or heavily corroded threads on an overly long rod can make disassembly difficult or impossible without destructive methods.

To ensure the mechanical integrity of your flanged connections:

  1. Standardize: Replace the mismatched rods so that all fasteners on a single flange have the same diameter, grade, and length.
  2. Verify Engagement: Ensure every rod extends through the nut by the required thread count (typically 1–2 threads).
  3. Tightening Sequence: Regardless of rod length, always follow a star-pattern tightening sequence and use a calibrated torque wrench (or hydraulic tensioner) to ensure uniform gasket compression.
  4. Documentation: If you are performing a turnaround or maintenance, include “verification of correct bolt length and projection” as a line item on your inspection checklist.
